What Are Epoxy Mortar and High-Build Flooring Systems?

High-build epoxy flooring is a thicker resin system used when a basic thin-film coating may not provide enough build for the expected wear. Depending on the specification, the floor may use self-levelling epoxy, broadcast aggregate, multiple resin layers or a protective topcoat to create the required thickness, texture and finish.

Epoxy mortar combines epoxy resin with graded aggregate to create a dense, trowel-applied material. It can be used as part of a heavy-duty flooring system or to rebuild worn and deteriorated concrete before the finished surface is installed. Mortar systems may also help form transitions, correct localized irregularities and create integral coves where the selected product and project design allow.

These systems are commonly considered for production plants, warehouses, service bays, equipment rooms, hangars and other commercial or industrial spaces exposed to wheeled traffic, abrasion and impact. The correct build still depends on the actual loads, chemicals, temperature, moisture, drainage, cleaning process and shutdown schedule.

PROJECT CONSIDERATIONS

Thickness Must Match the Operating Conditions

A thicker floor is not automatically the right floor. Topseal first reviews the slab, existing coating, traffic paths, equipment loads, impact points, chemical exposure, moisture and areas where water or debris collect.

Surface preparation and concrete repair remain critical. Weak concrete, laitance, contamination, failed coatings, cracks, spalls and damaged joints must be addressed before a new resin system can develop a reliable bond.

Where thermal shock, continuous wet processing or aggressive chemicals are present, urethane cement, novolac, vinyl ester or another specialized system may be more suitable than conventional epoxy mortar.

When a Thicker Flooring System May Be Needed

High-build and mortar systems are considered when the floor needs more mechanical build, repair capability or wear resistance than a light-duty coating can provide.

Forklift and Equipment Traffic

Turning wheels, loaded pallet jacks, carts and mobile equipment concentrate wear along aisles, loading areas and work zones. A thicker system can be specified for the expected traffic instead of relying on a light coating.

Impact and Abrasion

Dropped tools, parts, dragged materials and repeated mechanical activity can damage exposed concrete and thin finishes. Aggregate-filled flooring can provide greater body and wear resistance in demanding areas.

Spalled or Eroded Concrete

Worn, pitted or locally deteriorated concrete may need more than a cosmetic coating. Epoxy mortar and compatible repair materials can rebuild selected areas before the finished flooring system is applied.

Failed Thin-Film Coatings

Peeling or rapidly worn coatings may indicate inadequate preparation, insufficient thickness, moisture, contamination or a mismatch with the operating conditions. The cause should be identified before recoating.

Oil and Chemical Exposure

Service fluids, cleaners and process chemicals can stain or attack unprotected concrete. Compatibility must be checked against the actual substance, concentration, temperature and contact time before a system is selected.

Transitions, Slopes and Localized Wear

Doorways, drains, equipment pads and traffic transitions often wear differently from the surrounding slab. Mortar materials may help rebuild these localized areas or establish smoother transitions as part of a designed system.

Heavy-Duty Floors for Active Commercial and Industrial Facilities

The system must be designed around the facility rather than selected by name alone. Traffic, impact, chemicals, moisture, temperature, cleaning and downtime all influence the recommendation.

COMMERCIAL

Service Bays, Loading Areas and High-Traffic Commercial Floors

Automotive dealerships, repair shops, commercial service facilities and loading areas often place more stress on concrete than ordinary pedestrian spaces. Vehicle movement, jacks, tools, carts, oils and repeated cleaning can justify a thicker flooring system in active working areas.

High-build epoxy and aggregate-filled systems may also be considered for institutional maintenance rooms, fire halls, storage areas, commercial workshops and heavily used back-of-house spaces. Texture, safety markings and colour zones can be incorporated where they support the operation of the facility.

Not every part of a commercial property requires the same flooring build. Customer-facing rooms, offices and lightly used areas may be better served by a general epoxy or decorative system, while service and equipment areas receive the heavier specification.

Production, Warehousing and Equipment Areas

Manufacturing plants, warehouses, distribution facilities and production areas may expose concrete to forklifts, pallet jacks, equipment loads, dropped components and concentrated wear along operating routes. High-build broadcast and epoxy mortar systems provide more material thickness than a standard coating.

Machine areas, work cells, loading zones and maintenance departments may also contain worn or damaged concrete that needs to be rebuilt before the finished floor is installed. Aggregate-filled mortar can address compatible localized deterioration, transitions and irregularities as part of the complete flooring system.

Facilities exposed to aggressive chemicals, elevated temperatures, hot washdowns or thermal cycling require additional evaluation. Urethane cement, novolac, vinyl ester or another specialized system may be more appropriate than conventional epoxy mortar under certain operating conditions.

Garages, Workshops and Heavily Used Interior Floors

Most residential concrete does not require an industrial mortar-grade floor. However, a higher-build system may be considered for large garages, private workshops, equipment storage areas and other spaces exposed to frequent vehicle traffic, heavy tools or more intensive use.

Older residential slabs may contain pitting, surface erosion, failed coatings or localized damage that must be corrected before a new finish is installed. Compatible epoxy mortar or repair material can rebuild selected areas and produce a more consistent surface for the finished flooring system.

Questions About Epoxy Mortar and High-Build Flooring

System thickness and chemistry should be selected from the condition of the slab and the way the facility operates.

What is epoxy mortar flooring?

Epoxy mortar is made by combining epoxy resin with graded aggregate. The material is commonly placed and finished with a trowel to create a dense, thicker layer. Depending on the product and design, it may be used for heavy-duty flooring, localized rebuilding, transitions, coves or repairs before a finished resin floor is applied.

How is a high-build epoxy system different from a standard epoxy coating?

A standard coating is generally a thinner resin layer. A high-build system develops more thickness through self-levelling material, broadcast aggregate, additional resin layers or mortar. The added build can improve wear capacity and allow the system to address more demanding service conditions, but the exact performance depends on the complete specification.

How thick is epoxy mortar flooring?

There is no universal thickness. Coating, slurry, broadcast and mortar systems are installed at different builds, and manufacturer specifications vary. Topseal recommends the system and thickness after reviewing traffic, impact, exposure, slab condition and the intended service life.

Can epoxy mortar repair damaged concrete?

It can rebuild some spalled, pitted or worn areas when the remaining concrete is sound and the selected product is suitable. Structural movement, unstable concrete, active water entry and major slab defects require separate diagnosis and may need repairs beyond a flooring installation.

Is high-build epoxy suitable for forklifts and heavy equipment?

High-build and mortar systems are often used in areas with forklifts, carts and equipment, but suitability depends on wheel type, point loads, turning, impact, frequency of traffic and slab condition. Those operating details should be reviewed before the system is specified.

Is epoxy mortar resistant to chemicals?

Chemical resistance varies by resin, topcoat and exposure. The chemical, concentration, temperature, contact time and cleaning procedure should be compared with manufacturer data. Urethane cement, novolac or vinyl ester may be more appropriate for certain acids, solvents, thermal conditions or continuous processing environments.

Can the new system be installed over an old floor coating?

Only when the existing material is sound, bonded and compatible. Failed, contaminated or incompatible coatings normally need to be mechanically removed. Installing a heavy-duty floor over a weak layer transfers the risk to the new system.

Does slab moisture matter with a high-build floor?

Yes. Moisture vapour can affect adhesion and contribute to blistering or delamination. The slab should be evaluated, and a compatible moisture-mitigation system may be needed where testing or site conditions indicate elevated moisture.

Can the floor include slip-resistant texture?

Yes. Aggregate size and finish can be adjusted to provide more texture in wet or active areas. Texture should be balanced against cleaning needs because a more aggressive profile can retain more soil and require more intensive maintenance.

How much downtime does installation require?

Downtime depends on coating removal, repairs, preparation, system build, temperature, cure time and when the floor must accept foot traffic, vehicles, equipment or chemicals. Large facilities may be divided into phases where operations and site conditions allow.
